Robotic workstation implemented into production

At the Production Center in Jaworzno, at the beginning of January 2026, the process of implementing a new robotic workstation into production was completed. Designed as a 7‑axis welding portal intended for welding large‑scale structures made of high‑strength steels (grades S690QL and S960QL) using method 135 (MAG), the system consists of a suspended K6‑type robotic arm manufactured by IGM, equipped with a Fronius TPSi welding power source and an additional hardware application in the form of a supplementary torch for preheating the steel prior to welding. This is a fully developed and implemented concept created by a team of welding engineers and technology specialists from ZRE Katowice S.A.

The robotic welding portal is equipped with a range of functions that ensure an optimal and repeatable robotic welding process using the MIG/MAG method. The installation consists of two independent workstations:

  • the first is equipped with an L‑type manipulator with a load capacity of 10 tons,
  • the second is equipped with a positioner with a load capacity of up to 14 tons, enabling rotation of the mounted component around one axis.

The welding process itself, thanks to the use of the Fronius TPSi welding power source, is carried out using modern synergic welding lines such as Pulse and PMC, which significantly improves welding arc stability, provides better control of linear heat input, and minimizes weld spatter.

Thanks to the implementation of robotic welding, the following results have been achieved:

  • increased welding process efficiency (the possibility of operating 24 hours a day, 7 days a week, without interruptions, on two independent positioners),
  • repeatable welding quality combined with the required preheating of the components prior to welding,
  • reduction of errors during the welding process (including a significant improvement in weld joint quality due to stable arc guidance and repeatable current‑voltage parameters),
  • the ability to perform quick changeovers and flexibility in robotizing two different components,
  • correction of inaccuracies in components prepared for welding,
  • the possibility of involving a machine operator in the process (operator training takes considerably less time than welder training),
  • ensuring occupational safety and reducing health hazards for employees (the process is carried out in a separated cell equipped with appropriate ventilation),
  • optimization of operating costs (including reduced consumption of welding materials and electrical energy resulting from a repeatable process using modern synergic welding lines).

The workstation was supplied by IGM Robotersysteme AG, while assembly was carried out by Supra Elco sp. z o.o. We would like to thank both companies for their professional cooperation and efficient project execution.

We also extend our thanks to all employees and team ZRE Katowice Production Center in Jaworzno involved in the investment process.

The prefabrication part includes in its scope material procurement, production and delivery for the construction of ready elements of high pressure pipelines together with the associated fittings. In the month of February in the Production Center ZRE Katowice S.A. the bending of the most important diesel pipeline line of the new 910MW power unit for the supercritical parameters in the Jaworzno III Power Plant has ended. The prefabrication part includes, among others, purchase of materials, prefabrication and delivery for the construction of finished elements of high pressure pipelines together with the associated fittings. The scope of work included induction bending of a fresh steam pipeline with an ID320x98mm internal diameter in the grade 10CrWMoVNb9-2 (the actual wall thickness of bent tubes with regard to metallurgical deviations amounted to approx. 110-112mm). It should be emphasized that, until now in Poland, induction bending for pipes with wall thickness above 100mm as well as pipelines with such dimensions (average mass of the so-called spool was about 7 – 10 tons) was not performed. ZRE Katowice S.A. as the only company in the country and one of the few in Europe, it has a machine for induction bending of pipes in the range of wall thickness from 5-120mm. The whole work in the field of prefabrication of high pressure pipelines for the new block in Jaworzno includes prefabrication of pipelines with a weight of over 2,000 tons. photos from prefabrication of high-temperature and high-pressure thick-wall pipelines at the ZRE Katowice S.A Production Center for the Jaworzno III project.

Widely understood assembly works will be carried out in the area of the boiler room, electric building and engine room of the newly created Power Block. In addition, ZRE Katowice S.A. it undertook to carry out horizontal and vertical transport of the generator stator from the Opole river port, and to place the main foundation of the turbine set on the upper plate. It is also worth mentioning that ZRE Katowice received orders for the assembly of rotary LUVO air heaters. It is worth mentioning that everyone has 16 meters in diameter and the weight of one and bins is about 600 tons, they are used to warm up primary and secondary air by means of flue gas.

Stator generator (450t) transport for the construction of a new power unit in Jaworzno. On December 14, 2016, the next stage of stator transport ended for the newly built block of power plants in Jaworzno. ZRE Katowice S.A. is responsible for the transport and positioning of the generator stator. Previously implemented activities in this field included: – unloading of the generator stator from the barge in the Opole port – stator loading on a 32-axle NORCA type wagon – rail transport and logistics on the route Opole – Jaworzno – stator unloading with a hydraulic sliding system – stator reloadingusing the mobile crane system At the same time, it should be noted, referring to press information, that the stator of the generator was the heaviest load transported on European tracks.
The scope of further works of ZRE Katowice is the so-called “Last mile” and includes: – loading on self-propelled transport platform (SPMT, colloquially “kamag”) – displacement of the stator with SPMT under the transport hatch in the engine room – elevation and rotation of the stator by 900 using a unique rotation system – vertical transport with the use of servomotors rope (Strand Jacks) – horizontal transport by means of a hydraulic sliding system – foundation of the stator at the final working place on the machine room foundation.
Construction of a new power unit in Jaworzno with a capacity of 910 MW for supercritical parameters is an element of the strategy for the development of Polish electricity generation capacities.

Transport of generator stators (2x450t) on new units No. 5 and 6 of Opole Power Plant (2 × 900 MW)

Oddział Elektrownia Opole is a unit belonging to the company PGE Górnictwo i Energetyka Konwencjonalna S.A. which is part of Polska Grupa Energetyczna. Due to the progressing construction of new units of Opole Power Plant as part of the strategy for the development of Polish electricity generation capacities, the delivery of engine room equipment has been achieved. The stator of the generator with a weight of approx. 450t with transport lids was delivered by rail to the construction site of the power plant. ZRE Katowice was a transport contractor within the so-called “Last mile”. The phrase “last mile” is called the last transport section for the load. In this case, the scope of ZRE Katowice’s work included: – takeover of a stator from a railway wagon using a mobile crane – transloading onto a self-propelled transport platform (SPMT, colloquially “kamag”) – stator displacement by means of SPMT under the transport hatch in the engine room – vertical transport using actuators rope (Strand Jacks) – rotation of the stator by 900 using a unique marketing system in Europe – horizontal transport by means of hydraulic skidding system – foundation and surveying in the target workplace on the engine room foundation The above works were performed in August 2016 .ZRE Katowice S.A. began transport and assembly of pipelines. The Company ZRE Katowice SA participates in the most advanced and modern investment in the Polish power sector. Many of our employees are involved in the construction of the new power unit (1075MW) in Kozienice Power Plant.

The work has entered a decisive phase. Most of the buildings are completed and the size of few of them is really impressive. The huge cooling tower dominates over the power plant’s area. It is 185 meters high. The instalation of Japanese generator is underway.

Almost 1200 employees are working at the construction site and many of them are specialists from ZRE Katowice S.A. The scope of our work includes installation of the steam turbine (1075MW), installation of the generator, steam condensers and installation of I&C. The implementation of these responsible tasks requires competence, experience and the use of advanced technology.

The new 1075MW power unit in Kozienice is the most advanced and efficient coal-fired unit in Poland and one of the most modern in Europe. The unit will work on supercritical steam parameters. Modern technological solutions will generate the same amount of energy, using less coal. The use of innovative ecological solutions will minimize emissions to the environment and what is important, the solutions eliminate the impact of external factors on the work of the new unit (eg. in 2015 the temperature of the water in Vistula river reduced power generation capacity).

ENEA SA Company prepares videos of progress on the construction of the new power plant unit in Kozienice. You can watch the impressive scale of this project and employees of ZRE Katowice in action.
